Installation Procedure

WARNING: This page does not describe the selected car, but rather 8 other vehicles, including the 2004 GMC Yukon XL, 2004 GMC Yukon, 2004 Chevrolet Tahoe, 2004 Chevrolet Suburban, and 2004 Chevrolet Avalanche. However, it is still accessible from the selected car via links, so may be relevant.
  1. Install the right horn to the radiator support. Refer to Horn Replacement - Right in Horns.
  2. Install the horns onto the radiator support. Refer to Horn Replacement - Left in Horns.
  3. Position the radiator support (1) onto the frame.
  4. Install the radiator support baffle (2).

    NOTE: Refer to Fastener Notice in Cautions and Notices.
  6. Install the lower radiator support nut and bolt at the frame (1).

    Tighten:  Tighten the nut to 70 N.m (52 lb ft).

  8. Install the front upper and lower fender bolts (1) to the tie bar/radiator support (2). The left fender is shown, the right is similar. Refer to Fender Replacement - Front - Left  and to Fender Replacement - Front - Right .

    Tighten:  Tighten the bolts to 25 N.m (18 lb ft).

  10. Install the battery tray support and secure the support with bolts.

    Tighten:  Tighten the bolts to 9 N.m (80 lb in).

  12. Install the air cleaner mounting bracket. Refer to Mounting Bracket Replacement - Air Cleaner .

    Tighten:  Tighten the bolt to 9 N.m (80 lb in).

  13. Install the battery tray. Refer to Battery Tray Replacement in Engine Electrical.
  14. Install the lower washer reservoir bolt (1) to the tie bar (2).

    Tighten:  Tighten the washer reservoir bolt to 9 N.m (80 lb in).

  16. Install the upper washer reservoir bolt (1) to the tie bar (2) and secure the reservoir with the bolt.

    Tighten:  Tighten the bolt to 9 N.m (80 lb in).

  18. Install the A/C condenser, if equipped. Refer to Condenser Replacement in Heating, Ventilation, and Air Conditioning.
  19. Connect the electrical connector to the automatic recirculation switch.

  21. Reposition the power steering cooler and install the mounting bolts.
  22. Install the side air baffle. Refer to Radiator Air Baffle and Deflector Replacement - Side in Engine Cooling.
  23. Install the air baffles. Refer to Radiator Air Baffle and Deflector Replacement - Upper .
  24. Install the auxiliary transmission oil cooler, if equipped. Refer to Transmission Fluid Auxiliary Cooler Replacement in Automatic Transaxle 4T65-E.
  25. Install the radiator. Refer to Radiator Replacement (EXC 8.1L) or Radiator Replacement (8.1L) in Engine Cooling.
  26. Connect the horn electrical connector. Refer to Horn Replacement - Left and Horn Replacement - Right in Horns.
  27. Install the headlamp housing support (1) to the tie bar (2) with the screws. The 15 series lower mounting position is shown. The 25 series mounting position is similar.

    Tighten:  Tighten the screws to 9 N.m (80 lb in).

  29. Install the tie bar, if equipped. Refer to Tie Bar Replacement - Upper .
  30. Install the hood latch release bracket and cable. Refer to Hood Latch Replacement .
  31. Install the park/turn signal lamp assemblies. Refer to Park/Turn Signal Lamp Replacement (Except Avalanche) or Park/Turn Signal Lamp Replacement (Avalanche) in Lighting Systems.
  32. Install the headlamps. Refer to Headlamp Assembly or Headlamp Bulb Replacement (Except Avalanche) or Headlamp Assembly or Headlamp Bulb Replacement (Avalanche) or Headlamp Assembly or Headlamp Bulb Replacement (Cadillac) or Headlamp Assembly or Headlamp Bulb Replacement (HID) in Lighting Systems.
  33. Install the inflatable restraint front end discriminating sensor. Refer to Inflatable Restraint Front End Sensor Replacement in SIR.
  34. Install the front bumper. Refer to Bumper Replacement - Front (Old Style) in Bumpers.
  35. For Avalanche only, install the grille reinforcement. Refer to Support Replacement - Radiator Grille Reinforcement .
  36. Install the grille. Refer to Grille Replacement (Cadillac) or Grille Replacement (Avalanche) or Grille Replacement (Chevrolet) or Grille Replacement (GMC) in Exterior Trim.
  37. Install the air cleaner assembly. Refer to Air Cleaner Assembly Replacement in Engine Controls - 4.8L, 5.3L and 6.0L.
  38. Install the air intake duct. Refer to Air Cleaner Resonator Outlet Duct Replacement in Engine Controls - 4.8L, 5.3L and 6.0L.
  39. Enable the SIR. Refer to SIR Disabling and Enabling Zone 1 in SIR.
  40. Connect the negative battery cable. Refer to Battery Negative Cable Disconnect/Connect Procedure .
